The most common causes for a slow-running wood router include:

1. Worn Carbon Brushes

  • The Issue: The carbon brushes conduct electricity to the spinning armature. Over time, they wear down short or get clogged with sawdust.
  • The Symptom: If the brushes are too short or losing contact, the motor will lose torque, run sluggishly, spark excessively, or drop RPM under the slightest load.
  • The Fix: Unscrew the brush caps on the sides of the motor, check the brushes, and replace them if they are worn down to less than 1/4 inch.

2. Failing Bearings

  • The Issue: Fine wood dust eventually bypasses the seals and mixes with the bearing grease, drying it out.
  • The Symptom: High friction slows down the armature. You will likely hear a whining, grinding, or growling noise, and the router housing will get exceptionally hot to the touch quickly.
  • The Fix: Spin the collet by hand while the router is unplugged. If it feels tight, gritty, or doesn't spin freely, the top or bottom bearings need replacement.

3. Voltage Drop (Extension Cords)

  • The Issue: The DW616 pulls a heavy 11 Amps of current. If you plug it into a long, thin, or low-quality extension cord, the voltage drops heavily before reaching the motor.
  • The Symptom: The router will bog down easily or fail to ramp up to full speed under a load.
  • The Fix: Plug the router directly into a wall outlet. If you must use an extension cord, ensure it is a heavy-duty, 12-gauge or 14-gauge cord rated for high-amp power tools.

4. Heavy Sawdust Accumulation

  • The Issue: Wood dust acts as an insulator and restricts airflow.
  • The Symptom: The router overheats rapidly, forcing the internal components to expand, causing internal drag and slowing the system down.
  • The Fix: Use compressed air to thoroughly blow out the motor vents and clean the power switch mechanism.

5. Damaged Power Switch or Cord Connection

  • The Issue: The DW616 features a detachable cord and a dust-sealed toggle switch. If sawdust leaks into the toggle housing or if the detachable cord pins are loose/corroded, it limits current flow.
  • The Symptom: Intermittent slow speeds, flickering power, or the tool cutting out mid-pass.
  • The Fix: Clean the cord connection pins and check the continuity of the switch using a multimeter.
