We have four macbooks each with chargers failing as above. Two chargers were replaced. One was repaired, using the technique described above. One is in the box waiting for repair. The cords are failing at the end of the strain relief which does not permit repair without taking apart the charger which Apple has made difficult. One of the new charges started showing signs of insulation breakdown. To get more life out of the charger, I made a quick strain relief part consisting of a 25 mm ABS plastic cylinder with an inside diameter of about 4 mm to accommodate the cord and the existing strain relief. I placed a slit in it and 3d printed it (FreeCad/Rostock) and placed it on the existing working cord and filled it with silicon RTV. This will extend the life near the strain relief and will permit a repair down the road to the wire itself rather than taking the brick apart. At the very least it will delay the time to failure. I can post the .stl files if anyone is interested.
